Control systems need planned maintenance too
PLCs and connected control systems coordinate much of a modern plant. Their reliability depends on hardware condition, current software access, usable backups, clear documentation and the availability of replacement components.
Ignoring those dependencies can turn a routine hardware fault into a prolonged production outage.
1. Prepare against avoidable downtime
Routine review finds gaps while the plant is still operating and gives the team time to correct them deliberately.
- Inspect hardware condition and physical damage.
- Confirm software, licences and maintenance tools are accessible.
- Maintain current program and parameter backups.
- Keep labels, drawings and system documentation usable.
- Identify end-of-life hardware and long-lead replacements.
- Review error and fault logs for developing patterns.
2. Review safety and compliance functions
Maintenance should check the control system’s role in emergency circuits, functional-safety arrangements, hazardous situations, automatic starting and remote or sequenced operation.
The required test method and competency depend on the plant and function; treat this as engineered verification rather than a visual software check.
3. Look for process and energy improvements
- Review start sequences and the run time of high-energy equipment.
- Assess where speed control or VSD optimisation could reduce waste.
- Use trend data to identify inefficient operating patterns.
What a preventative routine can contain
- Visual inspection and cleaning of PLC, communications and control hardware
- Program backups, software review and battery maintenance
- Verification of emergency stops and statutory control circuits
- Accuracy and calibration checks for analogue inputs
- Review of errors, alarms and root causes
- Critical-spare and replacement-material planning
Set frequency from system complexity and change
A stable, simple system may need formal attention once or twice a year, while a complex or frequently modified operation can require more regular support.
The plant operator and controls team should agree a cadence that reflects criticality, modification history, operating conditions and the cost of downtime.
