What makes a spare critical

A critical spare is a component whose availability protects an essential system or process from an extended interruption. The aim is not to stock everything; it is to balance inventory cost against operational, safety and procurement risk.

A useful strategy identifies the component, confirms where it is stored, maintains it correctly and keeps the information needed to install or configure it.

Why plan before the failure

  • Emergency and after-hours labour costs more than planned work.
  • Technical staff lose time sourcing parts under pressure.
  • Production and service losses can exceed the value of the component.
  • A planned replacement can reduce safety exposure during an outage.

A practical decision checklist

  • Would failure stop an essential operation or introduce a safety risk?
  • Is the item available locally, and what is its realistic lead time?
  • Would downtime cost more than holding the spare?
  • How frequently has this item or equipment family failed?
  • Is the product approaching end of life, and is a like-for-like replacement possible?
  • Does replacement require software, parameters, drawings or specialist skills?

Common electrical examples

  • Motor starters and contactors subject to repeated operation
  • Sensors and switches exposed to the process environment
  • UPS batteries and other backup-power components with defined service life
  • Flow, pressure and temperature instrumentation
  • Motors and actuators with known wear or long replacement lead times
  • PLC, communications and drive hardware supporting critical processes

Reduce stock without increasing exposure

  • Standardise approved components across the site where practical.
  • Build vendor and service-partner arrangements for rapid supply or consignment stock.
  • Use condition monitoring and planned maintenance to extend useful life.
  • Categorise spares by criticality, lead time and failure frequency.
  • Review the inventory regularly for obsolete and unused items.
  • Centralise records and storage so parts can be found when needed.
  • Use just-in-time procurement only where the supply chain supports the required response.

Treat the strategy as a living maintenance record

Equipment, suppliers and lead times change. Review the list after failures, upgrades and obsolescence notices, and verify that stored items remain serviceable.

The value comes from having the right recoverable component—not from accumulating shelves of unidentified stock.
